Instructions:
- Prepare vehicle: disconnect battery, remove the door from hinges, and place on a stable work stand.
- Disassemble door internals: remove trim, glass, regulator, latch, wiring and any hardware attached to the outer shell.
- Locate and remove existing shell: cut or drill out spot welds and separate the outer shell from the inner structure; retain and label reusable hardware.
- Clean and prep mating surfaces: grind away corrosion, remove paint to bare metal, and ensure flange surfaces are straight and rust-free.
- Test-fit new shell: align the replacement shell to the inner door structure and body mounting points; check gaps and panel fit before welding.
- Clamp and secure: use clamps and welding magnets to hold the shell in correct position while tacking welds are applied.
- Weld or plug-weld per OEM practice: perform plug/spot welds or continuous welds where appropriate, maintaining proper penetration and heat control to avoid distortion.
