Instructions:
- Disconnect battery and remove seats, carpet, dash lower trim, and any components that obstruct the work area.
- Clean and assess the existing floor; mark the cut lines beyond all rust and damaged metal to reach solid parent metal.
- Use a spot-weld cutter or drills to remove factory spot welds where applicable, then cut out the damaged section with an angle grinder.
- Prepare mating surfaces by grinding to clean bare metal; treat surrounding metal with rust inhibitor or primer as needed.
- Test-fit the new floor pan and trim or notch as required for exact fit. Make minor adjustments with a hammer/dolly or grinder.
- Clamp the panel in place, aligning factory mounting points and seam lines. Ensure proper gap for welding (typically small but consistent).
- Weld the panel using plug or stitch welds to mimic factory welds; avoid excessive heat buildup. Allow panel to cool between long welds to prevent warping.
- Grind welds smooth as desired, re-establish any seam contours, and apply seam sealer to all joints and exposed seams.
- Prime and paint or undercoat the repaired area; apply additional corrosion protection to welded joints and underside.
